Retort pouches: what they are and how to choose one for your product

Picture a sealed, flexible pouch that shrugs off autoclave sterilization and keeps a ready meal on the shelf for years, with no fridge and no preservatives. That, in a nutshell, is a retort pouch. Below we unpack what goes into one, where it fits and how to pick the right format for your product.

What a retort pouch is
The name comes straight from the English word retort, meaning autoclave. At heart it is a multilayer flexible package built to be sterilized by heat while the food is already inside. You fill the pouch, seal the seam tight and run it through an autoclave, where steam or hot water under pressure works on it at around 121°C. Pathogenic microflora dies off, and the meal turns shelf-stable, no fridge and no preservatives needed.
The easiest way to think of it is a "soft can". It gives you the same long shelf life as tinplate, only the packaging itself is lighter and more compact, which makes it easier to ship, open and reheat.
What it's made of: RCPP material
All of that toughness rests on one key layer, RCPP (retort cast polypropylene), a special polypropylene that shrugs off high temperatures. Once sterilized, it comes out up to 40% stronger than standard CPP, so the seal rides through autoclaving without letting go. The rest is handled by the multilayer structure, usually a layer of aluminum or a barrier film, which locks in full hermeticity and shields the contents from light, oxygen and moisture.

- Product and consistency. Liquids and pastes sit better in a flat-bottom doypack, while dry and chunky foods go into flat pouches.
- Portion volume. This is what sets the size and shape of the pouch.
- Sterilization mode. Check that the material is rated for your temperature and processing time. RCPP, for the record, holds 121°C.
- Barrier. Light-sensitive products call for an aluminum layer, everything else does fine with a transparent barrier.
